Enhanced Polymer-to-metal Joining

June 25, 2025

Developing strong, reliable bonds between polymers and metals has traditionally required adhesives or mechanical fasteners, adding weight, complexity, and limiting design flexibility. These conventional methods can also hinder product repair and recycling. But what if you could create durable, adhesive-free joints using only heat and engineered surface features?

In a new paper, Enhanced Polymer-to-metal Joining, EWI engineers Jeff Ellis and Jeff Boyce present a new joining method that forms high-strength polymer-to-metal bonds without adhesives or fasteners. This paper outlines how the two-step process — laser etching and heating — creates robust joints that can withstand thermal cycling, support repair and disassembly, and can even be tailored to specific strength requirements.
